The project
Lennox is a heating, ventilation and air conditioning manufacturer with distribution operations across the country. Material Handling USA supplied pallet rack and installation for Lennox in 2026. The client, the year and the product category are the only project details we publish; we do not publish layouts, dimensions or contract values.
What is worth writing down is how an HVAC branch or distribution warehouse should be racked, because the product mix is unusually hostile to a single storage system. A branch that runs well is one where pallet rack systems, cantilever arms, small-parts shelving and a will-call counter were designed together rather than bought in three separate years.

Four product families, one building
Almost every HVAC distribution warehouse we quote carries the same four families, and each one wants a different storage method.
Packaged equipment. Condensers, air handlers, furnaces and packaged units. Heavy, boxed, awkward to grip, expensive, and easily dented. These are unit loads — racking work.
Long stock. Line sets, copper, flexible and rigid duct, strut, sheet metal and lengths of pipe. Nothing about these fits a pallet position.
Boxed accessories and consumables. Filters, thermostats, insulation, refrigerant, tape, fittings. High turns, small cube, picked by hand.
Parts and warranty stock. Motors, boards, compressors, coils. Low volume, high value, and disastrous when lost.
Trying to hold all four on one type of rack is the standard failure mode. You either buy pallet positions and fill them with air, or you buy shelving and end up floor-stacking equipment where the forklift has to pick around it.
Racking the equipment: what actually decides the bay
Boxed HVAC equipment looks like an easy pallet load and behaves like a difficult one.

Single-deep selective pallet racking is the right default because every SKU stays directly accessible and the mix changes with the season. Where the same model is held in real depth — the top few movers before a peak — push-back racking buys density without giving up much accessibility. Where lift trucks work heavy loads in tight aisles all day, structural pallet rack earns the extra cost in dent resistance alone.
Deck the bays holding equipment
Boxed units are rarely a perfect pallet. Wire decking gives continuous support for odd skids, stops small items from dropping through, and lets sprinkler water pass. Confirm the deck rating alongside the beam rating — they are separate numbers.

Long stock: line sets, duct and sheet metal
Long product is where HVAC warehouses lose the most time, because it is usually stored wherever there was a gap.
Cantilever is the right tool for genuinely long items. Cantilever racking has no front columns, so a bundle of line sets or lengths of duct goes on and comes off from the aisle without threading it between uprights. Arms are specified from the load per arm and the required arm length — long light bundles and short heavy ones are different designs.
Flexible duct is a cube problem, not a weight problem. Cartons of flex are light and enormous. They belong in wide, tall bays or on their own run — not occupying premium equipment positions.
Sheet metal and fittings need flat, supported storage. Sheet stock deforms if it is stored badly, and once it is out of shape it wastes fitter time on site.
Do not store long stock in a pallet bay ‘for now’. Bundles pushed through beams end up resting on the upright bracing rather than the beams, which is not what the frame is designed for. The same lesson comes up in our electrical contractor racking and building products distribution case studies.
Small parts, will-call and the counter
The counter is where a branch is judged. Contractors want to be loaded and gone, and every minute spent hunting for a filter is a minute a truck is idle.

Seasonality: designing for the peak you know is coming
HVAC distribution is one of the most seasonal businesses we supply. The first serious heat wave or cold snap turns a comfortable warehouse into an overflowing one within days.
Design the rack for the peak, operate it for the average. Building to the average guarantees floor-stacked equipment in the aisles every season — which is both a safety problem and a fire-code problem.
Use depth for the pre-season buy. When you hold real depth of a handful of models ahead of the season, deeper storage pays. When the mix fragments again after the peak, selective positions are what you want back.
Keep a defined overflow zone. A planned, marked overflow area with clear rules beats improvised stacking every time. Aisles, sprinkler clearances and exits are not overflow space.
Plan the reset. Peaks end. Deciding in advance which bays revert to which family avoids the slow drift where nothing is where the system says it is.
Damage, safety, code and inspection
- Specify from the heaviest SKU in the family. Beam capacity is published for a uniformly distributed load at a given span; a single heavy unit sitting mid-span is a different load case. See pallet racking weight capacity and keep the load application drawing on file.
- Protect the frames where equipment is handled. Boxed units are handled slowly and close to the steel, which is exactly when uprights get clipped. Column protectors and rack guards are cheaper than replacing a frame.
- Anchor and install to the engineered drawing. The rack’s capacity and its seismic performance assume it is plumb, anchored and built as designed — our installation crews work to the stamped layout.
- Inspect on a schedule and after every impact. One damaged upright derates the whole bay until it is repaired: rack repair and inspection.
- Keep flue spaces and sprinkler clearances clear. Seasonal overfilling is how flues close and how clearance under sprinklers disappears. It is worth an explicit rule.
- Refrigerant and compressed gas have their own rules. Cylinder storage, securing and ventilation are governed separately from rack design; keep that area planned rather than absorbed into general storage.
