Pallet Rack Space Optimization: Recover the Cube You Already Pay For
Most wasted warehouse volume is not in the pallet positions — it is in the small-item shelving inside the rack. Storeganizer pocket columns convert that wasted cube into as many as 396 pick faces per bay, with no anchoring, permits or power.

You are already paying for the space. The question is whether it holds anything.

Warehouse capacity is usually discussed in square feet, which is the wrong unit. You lease a volume and you pay to light, heat, cool and insure all of it. Utilisation is the share of that volume actually holding product — and in the small-item areas of most warehouses it is dismal. A shelf level sized for the biggest carton it might ever hold is, for the other several hundred locations, a shelf level full of air.
Before you lease overflow space, take an offsite unit or start an expansion project, it is worth measuring what you already have. Pick your worst three bays
Walk to the small-item shelving and find three bays you know are inefficient. Do not pick the tidy ones.
Measure the bay volume
Inner width x inner depth x usable height. A 96" wide, 42" deep, 96" high bay is about 224 cubic feet.
Estimate what is actually in it
Add up the rough volume of the product on those shelves. Most people are surprised: 10-20% occupancy is common in slow-moving small-item bays.
Count the pick faces
How many discrete SKU locations does the bay give you today? Compare with 126 small or 252 extra-small pocket locations in the same bay.
Multiply
Take the ratio across every similar bay in the building. That is the number that decides whether this is a housekeeping issue or a capital-avoidance opportunity.

One luxury-goods distributor consolidated 8,611 sq ft of static shelving into 1,335 sq ft using 46 pocket-column bays, three rows deep and six columns high — 828 pick modules. A German manufacturer reached 2,759 locations across 16 bays and now holds around 4,000 SKUs where roughly 1,000 previously sat on shelving.

Costing the change honestly
The business case for a pocket-column conversion is usually built from four numbers, and it is worth building all four before anyone signs anything. We will help you put them together, and we will tell you if they do not add up.
1. Square feet released, valued at your real occupancy cost
Measure the shelving footprint that comes out of service, not the theoretical cube gain. Value it at your fully loaded occupancy cost — rent, common area, utilities, insurance and rack — not just base rent. In operations that were about to lease overflow space or take an offsite unit, this single line usually dominates the case, because the avoided lease is a recurring cost and the pockets are a one-time purchase.
2. Labour, from lines per hour
Take your current lines per hour on the area being converted and apply a conservative improvement — the independent Leuven research measured 26% better picking efficiency on average, and individual operations have reported considerably more. Convert to hours per week, then to fully loaded labour cost. Be conservative here on purpose: if the case only works at the top of the reported range, it is not a case.
3. Error cost
One SKU per labelled pocket removes the commonest mis-pick cause. If you know your cost per error — the return, the re-ship, the credit, the client penalty — apply your current error rate to the converted lines and take a partial credit. If you do not know it, leave it out of the numbers and note it as upside.
4. Deferred capital
What were you going to buy instead? A mezzanine, a vertical carousel, a VLM, a building expansion? Those alternatives carry not only higher capital cost but power, service contracts and integration effort. Several operations have told the manufacturer they evaluated carousels or paternosters and concluded the benefit was smaller than a pocket-column solution at a fraction of the cost. Where that is true for you, the deferred capital belongs in the case.
What is not in the number
Freight, sales tax and installation are quoted separately by your MH-USA salesperson once we know the delivery address, dock access and unloading arrangements. Lead time is confirmed on the quote. The designer shows product cost so you can size the case; it is not a landed cost.

The two numbers worth calculating first
Locations per bay, before and after. Count the discrete pick locations in a representative bay today, then configure the same bay with pockets. The ratio is usually the whole business case, and it is the number the Storeganizer Designer returns.
Bays you can release. If the small-parts inventory currently spread across a dozen bays fits into three, the other nine go back to pallet storage. Where a conversion is not the right answer, we say so. Buildings that are genuinely out of cube — racked to the roof with fast-moving pallets and no long tail of small SKUs — get more from double-deep, push-back or a mezzanine than from pockets.
